Putting Case Studies into Context
These case studies are intended for production managers, production planners and those responsible for digitalizing existing machines. They show how continuous machine data acquisition creates transparency and supports decisions. The documented changes resulted from the combination of data analysis and operational measures.
From Machine States to Reliable Metrics
Runtime, idle time and downtime answer different questions. First, define which time counts as productive and which reference period is used. Better utilization does not automatically mean an equally large increase in OEE: OEE also accounts for performance and quality. The OEE calculation based on availability, performance and quality explains this distinction.
Comparing Percentages and Annualized Figures
For the stretching machines, the decrease from 49.7% to 33.4% represents a reduction of 16.3 percentage points, or approximately 32.8% relative to the baseline. The CNC case study reports a different metric: the reduction in idle time. These figures therefore cannot be equated directly. Check which machines, periods and process measures are included in each study's analysis.
Four Questions for Your Machine Fleet
- Goal: Which downtime, bottlenecks or unused capacity would you like to understand?
- Data: Which machine states can be measured, and which order, quantity or quality data is missing?
- Comparison: Which shifts, products and reference periods enable a fair before-and-after comparison?
- Measures: Who evaluates the results and checks whether changes have a lasting effect?
Frequently Asked Questions About Our Case Studies
Does machine monitoring work without PLC access?
In both projects described, machine states were captured using external retrofit sensors without accessing the PLC or machine controls. Which signals can be reliably analyzed on a specific machine depends on the machine type and process and must be checked during setup.
How long does it take to retrofit a machine?
The CNC case study reports an average of 16.8 minutes for sensor installation. For the stretching machines, 15–20 minutes per machine are reported. These figures refer to installation in the respective project. Learning phases, validation and integration into operational workflows should be considered separately.
Are machine utilization and OEE the same thing?
No. Machine utilization describes the use of a machine relative to a defined reference period. OEE combines availability, performance and quality. Machine states make time losses visible; a complete OEE calculation also requires appropriate performance and quality data.
Can the results be transferred to other companies?
The case studies document individual applications. Results depend on factors including the starting conditions, shift model, product mix and process changes implemented. Annual figures for additional usable hours are extrapolations. Therefore, compare reference periods, measurement periods and measures before assessing the potential for your own operations.
